Process Historian Implementation in a Combined Cycle Power Plant in Middle East

BACKGROUND

Our client, a leading energy provider operating a combined cycle power plant in Middle East, partnered with us as their process historian service provider to overcome several challenges with their existing historian system. Although the system was intended to integrate data from core sources such as turbine control systems, gas flow meters, weather stations, and others, it struggled with performance limitations and unreliable communication. Despite being connected to multiple systems, the historian often encountered inconsistent and inefficient data exchange.

To address these issues and improve both data integrity and overall system performance, the client required historian upgrade services with enhanced integration capabilities and advanced technology.

Another significant challenge was data retrieval from an old RTU with the legacy IEC 101 serial protocol. The existing setup depended on third party software for internal data conversion to OPC 400 before integration with the historian. This software was outdated and unsupported, creating a dependency on obsolete components that limited overall system reliability, maintainability, and scalability.

OUTCOMES FROM THE PROJECT

Reliable Data Acquisition and Integration
Reliable Data Acquisition and Integration

The new architecture ensured consistent and accurate data collection from critical systems such as turbine controls, weather monitoring, and environmental systems. This resolved the previous issues of data inconsistency and communication failures.

Seamless Connectivity Across Field Devices

Using an industrial gateway, data from multiple sources was efficiently integrated into a centralized historian platform, enabling unified data visibility.

Improved Accessibility and User Experience

Streamlined data flow and improved historian performance contributed to faster decision-making and better overall visibility into plant operations.

Solution

Consyst Digtial implemented a modern Data historian solution by deploying an industrial gateway designed to seamlessly integrate data from various field devices. These included turbine control systems, weather monitoring stations, third-party data sources, and environmental monitoring systems communicating over RS-232/RS-485 serial protocols. The gateway facilitated efficient data acquisition by aggregating this information and converting it to Modbus TCP, enabling seamless communication with the newly deployed historian platform.

Data Historian Implementation

As part of the solution, we implemented the AVEVA Historian system with the necessary communication drivers, supporting both desktop concurrent users and web-based clients for enhanced accessibility and operational flexibility.

To address the specific challenge of retrieving data from the legacy RTU, we adopted a gateway-based approach to convert IEC 101 protocol to Modbus TCP, enabling direct access to RTU data. This eliminated the dependency on outdated conversion software and allowed for seamless integration with the new historian system, thereby improving overall system reliability, maintainability, and scalability.
