Optimizing Ash Handling through Seamless IT-OT Integration for a leading Thermal Power Plant in India.

BACKGROUND
India heavily relies on coal-based thermal plants for electricity generation. As a result, large quantities of fly ash are generated during the burning of pulverized coal and lignite, leading to environmental concerns due to the need for land for disposal and pollution of air and water.
Through the implementation of an IIoT-based solution, the collection, storage, and disposal of fly ash were optimized by producing large quantities of reusable dry ash instead of wet ash, which had to be dumped into landfills. The software solution provides plant-wise and utility-wise status updates, enabling effective monitoring and review for increasing ash utilization.

CONSYST integrated IIoT solutions with the IIoTNext Platform to implement advanced fly ash handling formula. Real-time monitoring was enabled by integrating data from PLC and DCS systems into the cloud-hosted software. A DAQ system collected parameters from various units of the Ash Handling Plant and an IIoT gateway pushed data from different controllers and devices through various industrial communication protocols. Consolidated data from the IIoT Platform was integrated into the Management Software through REST APIs for real-time monitoring and control.
